Bob, as far as the holes go, you could have also simply taped the bar to a piece of plywood and that would prevent it from rolling. Then reference the plywood on your drill press. love the videos.
Those 3D printed caps don't look strong, you got a lathe, use it.
Avoid as much as possible using cheater bars on vice like this. The handle is usually sized for the max load of the vice
If you're ok to maybe damage the vice, you can do it (i'm guilty of this myself), but I would recommend having 2 vices, one good quality one that you try to keep in good shape and a beater vice for welding and cheater bar action
i made something like this for my mum. but instead of the adjustable legs I took the base and the chair of a adjustable height one. that was going to through away. and made a new base added a stool top and bolted it so that it would no longer turn. and you can just lean forward using the chairs tilt mechanism and the stole can still go up and down with gas ram. cool video fella.

Hey Bob, try to use some soap and water to clean the metal when you take it from the vinegar. It's important to neutralise the acid in oder to prevent the rusting.

To increase the strength of the vinegar you can add salt to it. This would reduce the time you needed to soak the conduit.
Hey Bob, a good machining project for you would be to make new jaws for your broken vice! Nice simple shapes and a good exercise in making parallel parts without any consequences if they're not perfect

Why have gone thru all this trouble with the bolts? In germany, where I live, we have thread screws with a flat top and an squared up portion below the head. You just drill the right sized hole and tighten them down to lock them in place. I'm really curios if these type of screw is avaöible in the US. In german they're called Schlossschrauben ( or Schloßschrauben but you don't have this ß letter).

There are also deduct measures for each size of emt 1/2, 5inch, 3/4 6in 1, 8in. The deduct is the amount you deduct from the length of 90. I.e if you want a 90 30 inches long you mark at 30 then deduct the amount based on the pipe size and bend there as the shoe moves around it will make the back side of the 90 the measurement
